Probabilistic-based method for realizing safe and reliable mechatronic systems

For many years now, machineries have been used in industrial processes and detached humans from the direct production process. Modern machines are used for a broad range of tasks, from simple to highly complex. While automation of technical processes used to be exclusively mechanically based in the past, novel machines incorporate the fields of applied mechanics, electronics, and informatics. Due to increasing economic, ecological and safety requirements, a highly reliable operation in conjunction with high availability has become the predominant goal in industry. Novel systems are therefore developed in order to improve the efficiency of the process without compromising for reliability. Based on previous research works, this thesis addresses the long-term vision of operating a system in such a way that the deterioration is reduced, the useful life and availability is increased (maximized), and maintenance actions are only performed if necessary. In order to address these competing objectives (enhanced safety, improved reliability, reduced life-cycle costs), a holistic view of the deterioration behavior due to the operation of the (individual) system needs to be developed. This method has to include two aspects: estimating the effect of operational parameters on the individual state-of-deterioration and the state-of-deterioration itself. A special focus is set on the observed, probabilistic nature of deterioration. As a direct consequence of the obtained deterioration estimations, appropriate, reliability enhancing strategies for modifying the operation of the systems (by limiting disproportionately high damaging situations, proposing alternative strategies, etc.), are derived and proposed. Finally, novel aspects for appropriate deterioration countermeasures are detailed. This thesis realizes the vision of a deterioration-adaptive algorithm by means of two real, different comprehensive systems; first, an application example is introduced and discussed for a mechanical system failing due to mechanical wear. The main focus is on the novel, developed measurement chain and the related evaluation of deterioration-inherent quantities. Second, an electro-chemical system, failing due to capacity fade, is discussed. Here, a model-based fault detection and diagnosis strategy is developed and novel aspects for appropriate deterioration countermeasures are detailed.

Seit vielen Jahren werden zunehmend Maschinen für die Automatisierung von Produktionsprozessen eingesetzt, die Funktionalitäten der angewandten Mechanik, Elektronik und Informatik umfassen. Neben den wirtschaftlichen, ökologischen und sicherheitstechnischen Anforderungen, müssen diese mechatronischen Systeme zuverlässig und verfügbar betrieben werden. Die Vision ist, das betrachtete System verschleißminimierend zu betreiben, gleichzeitig die Nutzungsdauer und die Verfügbarkeit zu erhöhen (maximieren) und Wartungsarbeiten nur bei Bedarf durchzuführen. Basierend auf früheren Forschungsarbeiten befasst sich diese Arbeit neben der Betrachtung der konkurrierenden Ziele (erhöhte Sicherheit, verbesserte Zuverlässigkeit, reduzierte Lebenszykluskosten), mit der Entwicklung eines Konzeptes zur Beschreibung des, durch den Betrieb des (individuellen) Systems verursachten Verschleißverhaltens. Ein besonderer Schwerpunkt liegt dabei auf der Berücksichtigung des beobachteten, probabilistischen Verschleißverhaltens. Ferner wird die Beanspruchungshistorie sowie der vergangene, aktuelle und zukünftige Betrieb berücksichtigt, um den Verschleiß zu prognostizieren und mittels optimierter Betriebsweisen zu beeinflussen (reduzieren). Neben der theoretischen Vertiefung realisiert diese Arbeit den verschleißadaptiven Algorithmus anhand zweier realer Systeme. Die Anwendung und erste Ergebnisse der entwickelten Strategie werden zum einen für ein mechanisches System (mechanischer Verschleiß, Abrieb), zum anderen für ein elektrochemisches System (Kapazitätsverlust) beschrieben. Für das mechanische System wird eine verschleißsensitive Messkette entwickelt und die Auswertung der verschleißinhärenten Größen demonstriert.
